Custom plastic tooling and design optimization

The design of the injection molds is one of the final steps in new product development. The product must be ready for mass production. Plastics and other polymers are characterized by the high tooling cost and the considerable time required for tooling production. This technology is not rational for small batches of a product. Therefore, it is important to begin tooling production only after making sure that the design is practicable, after optimizing the parts in terms of shape, weight, and design.

When making the design, we consider other components like PCBs, batteries, sensors, etc. We make mathematical calculations of the mechanical characteristics of the parts. Spillage calculations will be useful for complex parts to simulate the part production process and reduce the risk of getting defective products.The plastic parts should be optimized for the injection molding process. We work on it at the design for manufacturing (DFM) stage. In this case, DFM is based on selected material, manufacturing constraints, and the planned production volume. After DFM, you evaluate the cost of injection molding tooling.

Prototype before injection mold tooling

We know how certain design decisions can complicate production and increase the cost of the production preparation. It is possible to design a good but over-engineered product that will require large investments in the pre-production process. 

We prototype a product by 3D printing or machining engineering plastics during DFM to test our ideas. We manufacture pilot batches of prototypes at the final stages using the injection molding machine. We prototype tooling or do rapid tooling to provide injection molding services for low volume production. EnCata is not an OEM company, but we recommend proven specialized plastic molding companies or plastic parts manufacturers and provide you manufacturing support.

Industrial Design

The industrial design of a new product must be attractive and user-friendly. However, in addition to the external characteristics of the product, the industrial design considers the production process and prototyping strategy. When the production stage comes, it will significantly reduce the costs for injection molding services.In addition, an industrial design must make a sale. Often we get projects with designs that make the product uncompetitive in price in the market segment.

Enclosure Design

Most modern products have electronics that are protected by enclosures. Furthermore, the user interacts with the device through the enclosure. At different stages of new product development, product enclosure requires different technologies for prototyping.Sometimes, it is possible to start sales with a standard enclosure. Proof-of-Concept Prototyping

Our experience shows it is always better to test an important hypothesis for a product as early as possible. The development of POC is different from the development of a final product. POC is a demonstration involving creating a small prototype, test sample, mathematical or computer model, not necessarily a complete product (which distinguishes a proof of concept from a minimally viable product), but confirming the real possibility of its creation. It is critical to understand both the business objectives and basic engineering principles and the skill to carry out experiments.

EnCata provides PCB design and industrial electrical engineering services. We can design and manufacture a PCB, develop firmware, design an automation system and program a controller, design a power supply system for a robot or battery management system for a drone.We provide a complete combination of all product modules. All elements are designed in combination, including printed circuit boards, operating modules, and enclosure parts.

We do not manufacture thousands of molded plastic parts. We can provide the Client with information on how to organize mass production. If you have finished designing and want to start mass production, we can recommend a production company. We will assign an engineering team that specializes in plastic injection molding. They take care of communicating with the manufacturer and solving quality issues. In addition, we can provide support and assistance to production at all stages of its organization.

Injection molding is a manufacturing process for producing parts in large volumes. It is most often used in mass production processes where the same part is created thousands, or even millions of times successively.Injection molding manufacturing process requires a good amount of investment to start mass production. The preliminary analysis of the product reduces the cost and duration of molds manufacturing. Before you endeavor to produce a part via injection molding it is reasonable to consider things like entry cost, production quantity, design considerations, assembly, etc.

Our engineers and designers work to reduce material waste and parts quantity in order to make the manufacturing process more cost effective and to reach a break even point on your investment. How To Start Plastic Injection Molding With EnCata?

Usually, Clients come to us with a prototype assembled from standard modules and a printed enclosure. EnCata’s task is to develop an injection mold for the product’s plastic parts. In this case, before the mold design, we refine the Client's requirement and adjust the product design for molding. We also make technical and economic calculations to select proper injection molding plastic.

If the Client comes to us with an idea, we add the development of a prototype to the activities described above. We extend the scope of work by creating an industrial design, developing a 3D model, computer modeling of the injection process, assessing the ergonomic design, and, if necessary, making 3D prototyping of the product.

FAQ related to Product development

Is mass production of my device possible at EnCata?

EnCata is an engineering company with its own in-house capabilities for prototyping devices under development. We are primarily focused on new product development, but we can also do small-scale batch production upon customer request. Mass production necessitates a set of equipment and tools tailored to a certain product or its component. This set aims at lowering costs and increasing efficiency.

EnCata can assist in the search for the right Contractor and the production of the device in series, if mass production is require.

At EnCata, what kinds of contracts do you use? Is it a fixed-term or an agile contract?

EnCata works with both fixed term and agile contracts.

Do you sign NDAs?

Yes. As a highly professional design and engineering firm, we make sure that all discussions with our clients and all information regarding your invention, idea and other proprietary information are kept confidential.

What should I do now that I've approached you with my project idea?

1. Once you have approached us with the project, we conclude the NDA and send the information to the Sales Manager for further evaluation and project planning.
2. The Sales Manager or Sales Engineer will contact you to clarify your goals, requirements and tasks to accomplish. This process is very close to business analysis. When the details are agreed with you, a cost estimate and a quotation are prepared.
3. If you accept the quotation, we will prepare a Technical design specification to document scope of work and requirements and conclude an agreement.
4. After we've signed the agreements, we'll assign you a Project Manager who will gather a project team and report on the project progress.

Can you provide me with a certification of competence?

EnCata employs around 30 engineers with Master's and PhD degrees in electrical and industrial design, mechanical engineering, prototyping and manufacturing from European universities. Each employee is an expert in his or her field.

What level of training do your specialists have?

The majority of specialists are of middle or senior levels. Their range of influence is broad enough to encompass the entire new product lifecycle. Our specialists resolve legal and certification difficulties during the concept stage, optimize production costs during the 3D model development process and create necessary documentation for firmware support. Juniors make up only 15% of the team. They constantly upgrade their qualifications under the supervision of seniors.

Is it possible for us to cooperate with EnCata’s team?

EnCata is always willing to work with its client. We have everything we need to create a collaborative site. Both parties can work on the project simultaneously. The Customer, for instance, and his/ her team designs the electronics while we work on the enclosure. When teams work together to achieve a fantastic result, it is always a win scenario.

Is it possible to discuss the project with your technical team?

EnCata’s team is always willing to discuss all the necessary details about the project proposed. Our full-fledged team of professionals will interrogate you until both parties are satisfied with the procedures necessary to complete the job.

Can EnCata facilitate mass production?

It certainly can. For any product, EnCata creates a design documentation package and a process documentation package that is suited to the production. It should be noted, however, that the technologists at the customer's chosen plant may make changes or impose their own requirements on the documentation design. EnCata, in turn, makes it easier for the client and the technologist to communicate. EnCata does not mass produce, although it can undertake small-scale production at the request of customers.

Patent or Develop first?

We follow a LEAN approach in product and business development and thus we strongly recommend patent filings only after you are  at least part-way through development. This is because patenting is expensive and early patents can already become obsolete or irrelevant later in the development phase. Typically, EnCata's work generates many patentable opportunities for our clients  and the best strategy is to file patents at TRL-7, i.e. when early beta prototype is ready and when a startup is ready to start batch production and marketing.

There is, however, another strategy, which is to use provisional patents which can be loose and are not to be disclosed to the public for 18 months. These are much less expensive and time consuming, generally costing below $500. EnCata will always sign a Non-Disclosure Agreement and keep your intellectual property confidential during the development phase and then we can recommend several third-party patent attorneys when the time is right.

Does EnCata outsource electronics services?

Our in-house professionals handle almost all electronics work, including interface design, protocol development, communication design, schematic design, PCB Design, Firmware design and battery management. If the Customer requires a service that Encata does not supply, we have partners that can meet that need.

Can EnCata help me with fundraising?

We do indeed help with fundraising through our large business network. However, we typically recommend startups to our partner VCs after we have done some work for the startup and learned more about the team and their core technology. This feedback and recommendation is of great value to all of the friendly VCs as it saves them much time and effort for due diligence.

Are there hardware engineers in your team?

EnCata employs 12 mechanical and industrial designers and 10 electrical engineers with experience in hardware and firmware. Our team consists of middle and senior level engineers, who have 5+ years of field expertise and have already completed more than 300 projects.
